The safest way to build Fallout’s Super Sledge is as a lightweight, nonfunctional cosplay or display prop. The documented approaches are a handmade cardboard-and-foam shell or a 3D-printed replica; neither source establishes official dimensions or a tested structural design. This guide compares those approaches and explains why powered flame or propulsion effects should stay out of a home build.
Choose a nonfunctional build approach
Fallout’s Super Sledge is a fictional weapon, and “building” it can mean either making a visual replica or attempting to reproduce a powered effect. The available examples support the first: a light prop designed for display or costume use. No official Bethesda dimensions or canonical construction plans are established by the sources here, so treat reference images and game appearances as visual inspiration rather than specifications.

The sources do not quantify either approach’s cost or establish which is more durable overall. Choose based on tools, experience, desired finish, access to a printer, and how you will carry or display the prop.
Plan a lightweight shell
Sketch the silhouette and break it into parts
Use game images or your own references to identify the broad forms: a long staff, a large hammer head, and surface details that suggest the in-game heating-coil design. Because no authoritative dimensions are established, scale the prop to your body and intended use rather than treating any measurement as canonical. A simple paper or cardboard mock-up can help you check proportions before adding surface detail.

Choose materials for appearance, not impact
Cardboard and foam are documented in the handmade project. EVA foam is another established prop-making material category: a Fallout pistol tutorial lists EVA foam, thinner craft foam, contact cement, pins, wire, CPVC pipe, a rotary tool, and cutting tools, but that is an adjacent tutorial—not a verified Super Sledge materials list. For this build, keep every component light and nonfunctional. A foam sheet or cardboard shell can suggest metal surfaces without adding a heavy striking head. Use rounded edges and secure joins; these are cautious prop-design recommendations, not tested properties of the cited builds. Do not add metal striking parts, sharp spikes, a working jet, or flame effects.

Check the staff and joints before carrying
The cardboard maker specifically reported concern that the staff might break at a convention and said it needed additional reinforcement. That warning is a useful design cue: check the staff-to-head connection and other high-stress joints, then carry the prop gently rather than swinging or striking with it. The source does not describe an engineered reinforcement method, so it cannot support a specific load rating or construction guarantee.
What the 3D-print settings do—and do not—tell you
Firebase Prime’s page gives a concrete record of one PLA+ print job: 0.4 mm nozzle, 0.12 mm layer height, 80 mm/s speed, 210 C tool temperature, 60 C bed temperature, and 15% infill, with a reported 103 hours 30 minutes for the main print job. These values describe that project and its setup. They are not universal slicer settings for every printer, filament, or model, and the listed print time should not be treated as a promise for another machine. Follow the filament and printer manufacturers’ guidance and the model’s own requirements.

Printed sections still need to be assembled into a lightweight prop. The source documents a replica project, not impact testing or event approval; a printed head should not be treated as safe to swing at people or objects.
Why to skip powered flame and propulsion effects
A separate fan project received coverage for combining an electric ducted fan with a propane flame effect. Hackaday’s May 31, 2021 article notes that the maker did not demonstrate swinging the hammer at an object and warns of burn and explosion hazards. It also says propane likely contributes little or no thrust. Read Hackaday’s coverage. Those reports are not safe construction instructions. Do not copy their powered components or add propane, flame, or propulsion to a cosplay prop. A convincing static replica does not need a hazardous effect to read as a Super Sledge.
